Wow. This is excellent. I had a similar thought not too long ago, but have nowhere near the fabricating skills to pull it off. I'll be watching!
 
Well, I finished welding all the teeth together. I like TIG welding, but "stacked dimes"? More like smushed peas. So I decided to see if there was some kind of body filler type stuff that could take the heat of powder coating...And there is, it's USC All Metal. Pretty easy to use, just like the other kinds of filler out there and I was able to smooth out and blend in the areas that were welded.

Next I went and had it powder coated...now I just need to get it all back put together.

Can I see a couple good close ups where you used that metal filler?

Just cause I'm curious, could you have drilled holes top and bottom and fillet welded the "teeth" in leaving the front clean? Or weld them from behind? Looks awesome either way I just wonder if it would have worked the other way.
 
I love it...Im making a custom grill for my 65 Barracuda... you just gave me more incentivbe to get it going!

That would look great. Maybe with an aluminum washer sandwiched between as a spacer. It would be easier to hide the welds, too. Uhh...next time?

Here you go. I hope these work for you. I haven't seen any evidence of the powder coat coming off of the filler.

Thanks for the pics! It doesn't look like it's coming off for sure, but it seems you are getting a little outgassing -- that's where the little bubbles and divots are coming from assuming your filler was smooth before. If you decide to fab up more of these, call me first and I can walk you through an easy process to eliminate it. :-D

Well, I decided to use turn signals off of a motorcycle. Waterproof, self-contained, easy to get, cheap...
now I just need to work on the headlight buckets.

Very cool! You did a great job on that. Just pull the car up about a foot so we can't see that big oil slick under it heh hehhh :-D
