i tell you though, the cast alunimum housing is what bothers me. i dont want to crack or shatter it trying to thread it. funny thing to, a friend of mine was trying to thread his and broke the damn thing and had to replace the pump. its got me a little skittish

Then don't let him do it for you.:D

Seriously though, you might try cutting the nipple down to where there is more meat. Drill it to the recommended size for the tap and then use plenty of lube or anti-sieze on the tap. Go slow and only tap enough for what you need for the plug.
