Either way, I'd pull the box and check to make sure the bearing was ok before I'd adjust it. It would mean pulling the end cap that holds the bearing race, so, if it's under warranty, I'd check with the manufacturer first.
 
As a quick check and adjustment, you could do it in the car, but, I'd still want to pull the box apart to verify the internals are not damaged. You need to loosen that huge lock ring nut on the upper bearing cap. Then thread the bearing cap into the box more to tighten up the clearance. Just hand tight to take up all the slack. Hold the bearing cap from turning and retighten the big nut. I like to do it out on the bench so you can better tell what the bearing preload is. You may also have to readjust the backlash setting too.
 
I appreciate the input, thank you, but I'm not doing anything to this box but removing it for another new one.

Pulling the box is not going to be easy, bb 4 speed. I pulled the k-frame during the front end overhaul, put it back in and couldn't get the box in, had to drop the k again.

That's not an option now, which means pulling the plugs/header/column, jacking up the engine, bs and time.

This is new part baloney.
 
Yeah, looks pretty tight. Have you tried just pulling the pitman, column, and jacking the engine a bit? It might come up toward the firewall and out by the master cylinder.
 
The sector shaft is actually moving sideways in the housing (axial movement)? Maybe they forgot to put the needle bearings in the housing when they assembled it. If the movement is rotational, it's something in either the pitman arm or steering linkage.
Yes it moves side to side right above the pitman arm. I looked at what I could see and it "looks" normal. The old box has zero movement in that area.
 
Yeah that is not right if it's in the box! I just got the same one and it's nice and tight.. PST is on this thread they should see your videos and reach out to you.

Have you made any attempts to adjust the steering box? You should not normally have to adjust the box from us as they come pre-adjusted. But there has been a few instances that one comes through out of adjustment. The adjustment procedure is the same as outlined in the factory service manual. If you are uncomfortable do this. Please call our customer service at 800-247-2288 and use extension 307 and speak with Dan and we will send out a replacement box

No. Based on the videos I posted, does it appear to be adjustable in the car?

I called and left a message with Dan.
 
Dan stated, based on the issue described in the videos, it's not adjustable.
Sending new box.

I put the new box in, kept the rubber mesh on it to protect it, went as far as wrapping tape over the mesh, top and bottom, during install.

Last thing to do, put the steering column back in today. Pulled the tape and mesh off and the grove cut into it is all wacked out.

Where the column attaches, top spline has part of one tooth cut away, top blue arrow, and about 3/4 of the next tooth cut away, bottom blue arrow.

Bottom spline has one tooth completely cut away, and half of another, bottom red arrow.

The top red arrow, a full tooth, and the bottom red arrow, half a tooth, are the teeth that are in line with each other.

Also notice how the cut on the bottom goes well past the teeth.

In contrast, the first box I received has one complete tooth removed, top and bottom, perfectly, straight, with a line down the center of both, without cutting farther below, without cutting into adjacent teeth.

I specifically asked when I called, referring to the major play in the first box, how could this happen?
He responded that they need to get the box back and see.
I said, what I mean is how could it go out the door with that much play in it?
The issue isn't the box itself, it's that it was sent out.

So, to they guy who had an issue, me, that was not adjustable according to Dan, who asked how it could go out the door in that condition, PST sends out a jacked up replacement box.
Nicely done.

Faced with another r&r, return, and rolling the dice again, we brainstormed. Tried different files, none worked, must be hardend steel, and most didn't have room to do anything.
If it was coming out again, it wouldn't be for us to fix it, it would be going back.

Eventually found an air grinding stone where the edge fit the groove of the first box perfectly.

Didn't even try the air tool, definitely wouldn't fit and too aggressive imo, so we did it by hand, slowly, carefully.

7 hours later the coupler would finally slide on, even though the groove between the bottom blue arrow and the full tooth to the right was still slightly visible.

If this voids my warranty, so be it, I'm ticked off and tired of dealing with stupidity.

I took it for a ride and it's great, too bad quality control sucks.

Lesson learned, check everything thoroughly before installing, don't rely on anyone but yourself - I know I've learned that before, dammit.

Thanks to my friend for helping me today and finding a solution.

****. Was thinking about buying one of these boxes. Thought about the borgeson power one too. Everytime I think I made a decision someone has an issue with one. Maybe I'll just send the stock box to firmfeel and be done with it.
 
I do apologize for the issues that you have had. We have been selling these boxes for the past 5 years for with little to no issue. But we do take things of this nature seriously. I will be taking with Dan in our customer service tomorrow morning to reach out to you about the issue that you have had.
